As Electric Vehicles Go Mainstream, Automakers Turn to Aluminum Extrusions — and Chinese Manufacturers Race to Meet Demand

The global shift toward new energy vehicles (NEVs) is reshaping how cars are built, and few materials stand to benefit as much as aluminum. As automakers race to extend driving range, cut vehicle weight and manage the added mass of large battery packs, auto aluminium is increasingly displacing steel in structural and functional components — a trend that industry analysts expect to accelerate through the rest of the decade.

Electric vehicles are, on average, several hundred kilograms heavier than comparable gasoline models because of their battery packs. To offset that added weight without sacrificing range or performance, automakers and their suppliers are turning to lightweight aluminum extrusions for battery enclosures, chassis members, crash-management structures and exterior accessories. Aluminum’s strength-to-weight ratio, corrosion resistance and recyclability have made automotive extrusions one of the fastest-growing segments of the global aluminum industry, with demand rising fastest in markets that are aggressively electrifying their vehicle fleets, including China, Europe and North America.

That growth is putting pressure on aluminum extrusion suppliers to prove not just capacity, but consistency. In an industry where a single batch of substandard billet can compromise the structural integrity of a bumper beam or the fit of a roof rack, automakers are said by industry participants to be narrowing their supplier lists to manufacturers that can control quality from raw material to finished part.

The company produces billet in AL6063-T5 and T6 tempers as well as AL6061-T6, alloy and temper combinations chosen to match the differing hardness, machinability and surface-finishing requirements of automotive components — from softer, more formable tempers suited to complex extruded profiles to harder tempers needed for load-bearing structural parts. Company representatives say the in-house casting process, paired with ISO 9001:2015 and IATF 16949 certification, is intended to eliminate the inconsistent chemistry and impurities that can arise when billet is bought on the open market from unverified sources.

That capability feeds directly into Syntech’s automotive product line, which includes aluminum bumpers and crash-management bars, aluminum roof rack cross bars, and a range of other aluminum extrusions for electric vehicle accessories and structural auto parts. The company says it works with both 6000-series and 7000-series alloys to balance strength, weight savings and corrosion resistance across applications ranging from exterior trim to EV battery enclosures and chassis sections, with in-house CNC machining used to bring extruded profiles to finished, ready-to-install specifications.

Founded in 1993, Syntech Metals operates a 100,000-square-meter production facility equipped with 17 extrusion presses ranging from 500 to 10,000 tons, according to the company. It says it has shipped more than 3 million aluminum CNC-machined parts and custom extrusion profiles to customers in more than 70 countries, with export markets spanning North America, Europe, Australia and South Africa. The company has increasingly focused on automotive and EV-related supply relationships alongside its longstanding architectural and industrial extrusion business, citing rising interest from vehicle-parts buyers in Canada and other markets undergoing rapid EV adoption.

Industry observers note that the shift toward aluminum in vehicle manufacturing is not limited to battery-electric models. Hybrid and plug-in hybrid platforms are also adding weight through dual powertrains, while traditional combustion vehicles continue to adopt aluminum extrusions to meet tightening fuel-economy and emissions standards. That broader base of demand, suppliers say, is expected to keep automotive extrusions among the fastest-growing product categories in the aluminum sector even as EV sales growth fluctuates year to year.

For buyers evaluating extrusion suppliers, the message from manufacturers like Syntech Metals is that traceability and process control — not just price — are becoming the deciding factor in automotive sourcing decisions. “Automakers and Tier 1 suppliers are asking harder questions than they used to about where the aluminum actually comes from,” Ken said. “Being able to answer that with ‘we cast it ourselves’ is becoming a real competitive advantage, not just a talking point.”

As new energy vehicle production continues to expand globally, suppliers with in-house billet casting, automotive-grade certifications, and the machining capability to deliver finished components are positioning themselves to capture a growing share of a market that is expected to remain one of the aluminum industry’s strongest growth areas for years to come.
